Resolving a Persistent Triple-Digit Misfire and Evap Flooding Issue on a Volkswagen Golf R

Modern European performance platforms like the EA888 Gen 3 engine found in the Volkswagen Golf R rely heavily on complex, integrated sub-systems. When something fails outside of standard parameters, diagnostic accuracy is everything.

Recently, we had a Volkswagen Golf R brought into our facility exhibiting severe, persistent rich misfires climbing well into the hundreds under idle. Before reaching us, the vehicle had already visited two other local garages. One shop had been throwing random parts at the car hoping for a fix, while the other shockingly recommended a complete engine replacement to resolve the issue.

Instead of jumping to conclusions or playing a costly guessing game, we stepped back to perform rigorous, evidence based mechanical and electrical diagnostics.

Symptoms & Assessment

When the car arrived, the customer was frustrated by months of unexplained downtime and parts cannon approaches that yielded zero results.

The Core Symptom:

Active misfire counts piling up into the hundreds, specifically targeting cylinders 2 and 3

Finally, an erroneous proposal for a total engine replacement.

Testing

We began our standard logging protocol, evaluating live data streams, fueling trims, ignition behavior, and EVAP system metrics. The challenge with this particular car was its frustratingly intermittent nature: the triple-digit misfires would only appear at random times, typically manifesting only after very long drives when fuel sloshing and tank saturation peaked. Rather than treating the symptom (the misfiring cylinders), we needed to find out why raw fuel was intermittently overwhelming those specific cylinders.

By isolating the fuel and emissions systems, our investigation led us upstream toward the EVAP purge circuit. We noticed that raw liquid gasoline was intermittently saturating the charcoal canister and flooding the N80 purge valve. The N80 purge valve is strictly engineered to meter lightweight fuel vapors from the tank into the intake manifold. When we inspected further, we found that liquid fuel was being pulled straight through the purge valve under engine vacuum whenever the purge duty cycle activated. Because of the central internal design of the intake runner layout on this platform, that unmetered liquid fuel was dumping directly into cylinders 2 and 3, instantly drowning the spark plugs and creating massive, triple-digit misfires.

To find the source of the liquid fuel breaching the EVAP system, we utilized a borescope and systematic pressure testing inside the vehicle’s complex All-Wheel Drive (AWD) saddle-type fuel tank. Our internal routing map and borescope inspection revealed the smoking gun: The Rollover / Fill Limit Vent (ROV/FLV) valve located inside the tank had mechanically failed and was stuck permanently open.

The Failure & Solution

On an MQB AWD saddle tank, an internal molded vapor rail links the ceiling valves (Roll-Over Valves and the Fill Limit Vent) back to the main EVAP line. Under normal operation, the FLV seals off when fuel levels rise. Because this valve was stuck open, fuel sloshing during driving bypassed the valve seat entirely, flooding the internal vapor rail, saturating the charcoal canister, and drawing raw fuel straight into the engine via the N80 valve.

Because the Fill Limit / Roll Over Vents are a non serviceable component permanently molded into the upper polyethylene shell of the fuel tank assembly, replacing just the valve is impossible.

To resolve the issue properly, we executed the following protocol:

Safely depressurized and drained the fuel system.

Dropped the complete exhaust system, heat shields, and disconnected/suspended the center propeller shaft to clear the saddle tank tunnel.

Dropped the AWD fuel tank assembly and carefully transferred the primary low-pressure fuel pump (LPFP), secondary sender, and internal jet-pump siphon lines into a replacement OEM fuel tank shell.

Cleared, inspected, and verified the integrity of the EVAP canister and purge lines.

Conclusion

Following the installation of the new fuel tank assembly and a complete system reset, we road tested the vehicle across multiple drive cycles. The triple digit misfires were completely gone, fuel trims returned to factory specification, and overall performance was fully restored.

This case is a textbook example of why proper diagnostics always beats the “parts cannon” or worst case guesswork. By digging deeper than the surface symptoms, we saved the customer from an unnecessary engine replacement and restored their confidence in their vehicle.
